    Done a bit more this evening. Y-pipe now finished and I’ve fitted the system up.

    The good news is that with the system hooked up complete it can’t move nearly as much as just with the downpipe on (no surprise, really).

    I’ll need to take it off to weld a heat shield on – I’m going to use the one off the Passat catalyser (handy) – it just needs beating flat and tagging on.

    Next up is sorting out this bloody hole. I cut the first section of plate to go over the vertical firewall and cleaned up the place where it will go. The plate needs the bottom part cut to suit, then I think it’ll be two folded pieces to fit down around the sides, with the rest cut and shaped to suit. Looks like I’m going to be spending some more quality time with the hot air gun to get the soundproofing stuff on – it’s tar-like, but thankfully peels off nice and easily (ish) with a bit of heat.

    I’ve got a welder’s suntan today.

    That’s the exhaust done. Now I need to check the fit in the cut-out hole and then stitch in some plate over that. Once that’s done I can get serious about the engine and gearbox.

    I’ve also ordered the cable clutch actuator and boot and a few other bits, although VW UK are denying all knowledge about the Mexican Golf waterpipe I need!

    It’s the Passat that was produced from the late 80’s to the early 90’s.

    Yes it’s possible, to make your life easier it would suggest fitting the gearbox with the transfer case removed and fit the transfer case when the gearbox is on the engine its a bit fiddly but a hell of a lot easier than trying to get box and transfer case in at the same time.

    I was considering doing this to my motor once the crossflow head is on it – this will put the carbs at the front out of the heat from the exhaust. I think I’m probably going to go injection for reliability.

    I picked up a crossflow head from PoloV8 on Friday night, which means I now have to decide bike carbs, or chipped injection? I’m leaning towards injection at the moment, but we’ll see.

    I’ve finished the downpipe and made further cut backs to the tunnel. I’m thinking I’m going to plate around the hole now, then shape some plate to cover it and add a couple of stiffening ribs that I’ll use to make a clutch footrest (something the Golf’s been missing anyway).

    This evening I’ve taken the dash and heater out completely and then heated up and stripped back the sound deadening panels around the hole, ready for cup-brushing and then welding prep. The cover for the LHD pedal box was also hanging off, so I’ll plate that up while I’m in there.

    Once again I’m pleased with the progress.

    Next up? Y-pipe to complete the exhaust, then I can plate over the hole, when I’m happy that the exhaust won’t easily make contact with the other bits.

    Let ebay be your guide – check ‘completed items’ and have a look to see what Golf Syncros have been sold lately. I think probably half your initial price, to be honest, but that’s just my opinion.

    OK, I’ve done it – I’ve cut a section out of my transmission tunnel – I hope the car isn’t going to hate me for it! I got the bit between my teeth this evening and went into it with the air hacksaw and mini-grinder thingy. I was then able to crack on and start fabricating up the ‘other’ downpipe – the difficult one that will be living where the transmission tunnel was.

    Hopefully I’m not making too much of a pig’s ear of it. I don’t think it’s coming along too badly. I have one section of the downpipe left to weld into place and then the joins between the sections to finish. Before I do that I need to hoick the motor out once again, as my original cut out isn’t quite big enough – better that the than other way around!

    Once this is done I’m going to struggle to find excuses not to finish this conversion and put the car back out on the road to try it out [:D].

    Can’t wait.

    Blimey, that’s a *little* keen!

    This is supposed to be a relatively cheap, simple and fun project – I do understand where you’re coming from, but it’s unlikely I’m going to tear into too much of that, especially as I want to keep it driveable on the road as well as the track – it would be a shame to completely lose those B-road blasts :)
